Well after reading the forums and watching the videos I finally took the plunge.
First a little bit of background, when it comes to electronics and soldering things I have 2 left hands and a dozen thumbs :snif:  so for ease of use i chose urze's bike light 3 point clip option.
So I bought a cheap microsoft VX1000 webcam off ebay for £5and bought a cateye bike light (front and rear) for £7 and I was ready to go.
I already have a TrackIR device but it is the version 1.0 which is no longer supported by naturalpoint, but I really wanted to try 6DoF  so this was natural choice for me as spending over £100 for it was out of the question.

It looks like urze change the dimensions of his device, so I changed mine accordingly.

I actually made this thing :) and it works, up to a point.  now we get to the meat of the post. All the axis work and I can only see three dots in the cam veiw X and Y rotation is fine as is the Z axis also the left and right movement works fine,  but roll seem quite inaccurate. it sort of rolls but the view XY view rotates as well.
I also lose centre and fine it a struggle to find it again (I know I can set a key to it but I would be pressing it constantly).   I have tried playing with the calabration settings but nothing seems to help.  Quite frustrating to be so close.

Anyway I just wanted to thank urze for his great vid and all the guys here for a great piece of software.

Well after much playing around in the software it is working great.
Just one question though.  in the graphs for rotation and translation when you right click the mouse on them what does the soft option do?

Small/medium/large soft are just predefined settings - just like deadzone.
Using deadzone means that when you move your head a little, the virtual head won't move at all. The bigger the deadzone, the more you can move your head without the game point of view moving.
Soft is a setting where the movement around the center (even a small one) is still registered and translated to virtual head motion, but with decreased sensitivity, and as you move your head away from the center, the sensitivity in increasing. So a 5 degree motion near the center nac be translated into a 5 degree motion of the game head, but the same 5 degree head motion when looking to the side can be translated to a 30 degree motion of virtual head.
That's the setting i use mostly, since it increases the tracking precision when looking forward (compared to linear mode), with keeping the ability to look at large angles (even backwards)
